Shellac is safe to consume, Poly is not, however it is child safe once cured.

Depends.  We talking jig saw, stand up or tray style puzzles?

Jig saw I use Mikes superior puzzle blades.
Stand Up I use a #5 FDUR blade so it is fairly tight but allows for a finish.
This also depends on species of wood.  Usually 3/4" thick.

Tray style puzzles I use a #7 FDUR Blade as these are usually for a small child and they don't need the frustration level of real tight fitting puzzle pieces.  If I know it is for an adult I'll make it with a 2/0.

For tray style puzzles I try to use nothing less thick than 1/4".  For standup style puzzles I typically use 3/4" stock.  I usually dip in danish oil or lemon oil if I'm going to use a clear coat over the lemon oil.
You did a nice job for your first attempt.  For 1/8"-1/4' stock i use a superior puzzle blade from mikes workshop.

Not being critical, just asking.  Can those little nipples that stick out be made flush to the sides without affecting the integrity of the project?  I think I would prefer that look over the current design.

I think I'd price these around $25-$30.00.  However they look pretty involved to try and make a profit on them.  So I would probably pass on trying to make them for sale just do them as gifts.

I've yet to find one of those spots.  Just take your time.  Personally I can't use spirals.  it really is a matter of personal preference.
