I think it all depends on your pattern and how it's drawn.  If I know I'm going to be 'fitting' parts from a pattern, I'll usually cut two or, three small parts (or, pieces of parts) to see how they fit and then I can tell if I need to cut inside, outside or right on the lines.  If the parts to be assembled are fairly straight (rather than curved) it's pretty easy to cut a little large and then sand down to needed size on a disc or belt sander.

I use and RBI Hawk machine and tried top feeding a few times but, quickly went back to bottom feeding. The one thing I've done to make finding those tiny holes a breeze is to place a small mirror between the table and my project.  The holes are then very easy to spot and place the blade into. I keep the mirror (it's about 2" x 3") in a drawer right next to my saw. It's pretty rare that I have to even bend over to get the blades inserted.

I frequently use an office supply product called SORTKWIK.  It comes in a couple of sizes and only costs a couple of bucks.  It's non-toxic, hygienic and lasts a long time. It's intended for use when sorting papers so that you don't have to keep licking your fingers.  I use it all the time in my shop when scrolling.  You can find it any any office supply store.

Not sure what it's called but, it sounds like you need to make sure your blade is square to the table, tensioned properly and then be sure you don't push your work piece sideways to stay on the line.

Another question about lighting for this project. . .  What are you using to light it.  The usual C7 Christmas light  needs more room than the 3/4" shown on the pattern.  This would seem to make the overall depth of the finished shadow box to be at least 6" (if not more).  Is there a better lighting option that I'm not aware of that would cut down on the depth?

Those are spectacular and maybe I'm kind of slow here but, how do you get the multiple colors in the boxes?  Are  you putting different colored lights in each layer?  If so, how do you deal with heat and cord management?

I've purchased the pattern and plan to make a couple of these but, the multi-colored light effects totally fascinate me.

I've cut several ornaments recently from 2" poplar and had good results with FD-UR #9 blades.  They don't cut fast but, considering the thickness of the stock, they cut reasonably fast.  I use a RBI Hawk saw at nearly full speed.  Full speed produce a little burning but, by lowering the speed just a little, burning is minimal and sands off easily with a sanding mop.

A friend of mine has two tickets for the 2017 Super Bowl in Houston, Texas.  He purchased non-refundable box seats plus airfare for 2 and rented a fully furnished house with unlimited limo service the three days.  Unfortunately he didn't realize when he bought them that this would end up being his wedding day - so, needless to say - he can't go.  If you're interested and want to go instead of him, it's at St Paul Cathedral Church at 5:00 pm.  Her name is Brenda and she will be the one in the white dress.

I suspect you can solve the problem by simply adjusting the print size (usually expressed as percentages) on your print screen options when you print the pattern.
